Machines are sized by OD range, not one pipe size

Every butt fusion machine covers a range of pipe outside diameters, set by its clamps and the reducing inserts available for it. Sizing a rental is not about naming one pipe size. It is about making sure every diameter on the job falls inside one machine’s range, or knowing it cannot and planning around that.

Two numbers drive the decision. The largest OD you will fuse sets the minimum machine. The smallest OD has to be reachable with inserts. Start with the largest pipe and work down.

Why one size up beats two mobilizations

The most expensive machine on any fusion job is the second one. If your rental covers 6″ pipe and a 10″ crossing shows up in the plans, you are paying freight both ways again, waiting on a delivery window, and idling a crew in between. Across the distances we cover in the Mountain West and Pacific Northwest, that second mobilization often costs more than the difference in rental rate ever would.

So when your job sits near the top of a machine’s range, or the plans have any chance of growing, rent the next class up. A larger machine fuses your smaller pipe with reducing inserts. A smaller machine will never fuse your larger pipe.

DIPS vs. IPS: check which OD system your pipe uses

HDPE pipe in North America is made to two sizing systems. IPS (iron pipe size) and DIPS (ductile iron pipe size) use the same nominal sizes but different actual outside diameters. An 8″ DIPS pipe is fatter than an 8″ IPS pipe, and clamps and inserts fit the actual OD, not the nominal number.

Municipal water jobs frequently spec DIPS so the pipe mates with ductile iron fittings; most other work runs IPS. Check the pipe submittal before you request equipment, and tell us which system you have. It changes the inserts that go on the truck.

Mixed-diameter jobs

Plenty of jobs run more than one diameter: a 12″ mainline with 4″ services, or an 8″ loop with 2″ drops. You have three workable options.

  1. One machine with inserts. If every size falls inside one machine’s range, a full insert set handles it. Simplest and usually cheapest.
  2. Two machines. When the spread is too wide, a large machine on the mainline and a small manual machine on services keeps both crews moving instead of swapping inserts all day.
  3. Butt fusion plus electrofusion. Fuse the mainline and handle small-diameter services and tie-ins with an electrofusion processor and couplings. See butt fusion vs. electrofusion for when this pencils out.
